First 10 minutes — pre-flight

Before you touch the vehicle. Run this once for every inbound EV or hybrid.

  1. Park downwind, on level ground

    If the pack is in thermal runaway it will vent flammable + toxic gas. Stay upwind. Block wheels.

  2. PPE on: HV-rated gloves, safety glasses, no jewelry

    Class 0 (1000V) rubber insulating gloves with leather over-protectors are the floor for any HV work.

  3. Walk-around: damage scan + signs of pack compromise

    Coolant pooling, white smoke/vapor, hissing, bulging panels, exposed orange cables, or chemical smell = stop. Treat as live and call OEM hotline.

  4. Confirm the vehicle is this card (year, make, model)

    Pack location and disable procedure differ between generations. Use the distinguishing visual to be sure.

  5. Locate your fire suppression and first-aid kit before starting

    Water is the only effective agent on Li-ion. Dry chemical, foam, and CO₂ will not stop a runaway. Have ≥250 gallons accessible.

HV Disable

  1. Primary
    Service-plug-grip removal (a disconnect, NOT a cut). Shut the vehicle OFF and confirm READY is off, disconnect the 12V auxiliary battery negative terminal, then remove the orange service plug grip on the HV battery. Wear insulated HV-rated gloves (OEM says insulated gloves; Class-0/1000V is the general electrical-safety convention, not an OEM-stated rating for this car); tape the removed plug and keep it in your pocket so no one re-inserts it. Do NOT cut any orange HV cable.

    Trunk: the service plug grip is on the HV battery behind the rear seat — access by removing the trunk floor boards and the rear deck floor box (Toyota dismantling manual, Tier-1).

Note
DISABLE IS A DISCONNECT, NOT A CUT. Toyota's procedure for this generation is to remove the SERVICE PLUG GRIP from the HV battery in the trunk — there is no cut loop on this car. Order per Toyota: 1. Turn the vehicle OFF; confirm the READY light is off. A hybrid in READY is silent but can move — keep the smart key several feet away. 2. Disconnect the 12V auxiliary battery negative terminal (12V battery is in the trunk). This drops the HV system main relays. 3. Put on insulated (HV-rated) gloves and remove the orange service plug grip from the HV battery (slide the lever up, pull while rotating the lever). Tape it and pocket it. 4. WAIT 10 MINUTES before touching any HV connector/terminal — the inverter capacitor holds a charge. Toyota also warns the HV system can remain powered for up to ~10 minutes after shutoff. 5. Verify 0 V at the inverter inspection terminals before any HV work. Even with the vehicle off and relays open, Toyota says to remove the service plug grip before any further work. Do NOT touch, cut, or open any orange HV cable or HV component. The OEM ERG says the inverter/converter "boosts the HV battery voltage from 244.8 to 650 Volts DC" and then creates 3-phase AC for the motor; the ERG spec list also gives "Maximum 650 Volts AC". Either way the high-voltage circuit is far above the pack's nameplate voltage.

12V battery & SRS

12V location: Trunk (right side), separate from the HV pack.

Disconnect the 12V negative terminal as part of de-energizing (drops the HV main relays). Powers conventional 12V loads; the HV pack feeds 12V via the DC-DC converter.

Pack & no-cut zones

Pack location: Rear: HV battery pack is in a metal case rigidly mounted to the trunk floor-pan cross member, behind the rear seat (Toyota dismantling manual, Tier-1).

Pack chemistry: Sealed Nickel-Metal-Hydride (NiMH) modules — NOT lithium-ion. (Toyota dismantling manual / ERG, Tier-1.)

Do not cut:

  • Orange HV cables (entire routing from the trunk HV battery forward to the inverter/transaxle) — never cut or pierce
  • HV battery pack and its metal case in the trunk (behind/under the rear seat area), including the service plug
  • Inverter / converter and HV junction (boosts 244.8 V DC to 650 V DC, then 3-phase AC to the motor)
  • SRS airbag modules and seat-belt pretensioners (steering wheel, dash, front seats, pillars, roof-side curtain area)

Reinforcement (UHSS):

  • B-pillars
  • Rocker panels
  • A-pillars / roof rails (high-strength steel, typical of this Camry body)

Pack piercing risk: The NiMH HV pack is in a metal case in the trunk, not under the floor — lower underbody-piercing risk than a floor-pan BEV. But a crushed or breached pack can arc, present full pack voltage, and vent hot caustic (alkaline) electrolyte. Treat any damaged pack or orange cable as live.

In the affected vehicles, the windshield wiper switch assembly may short circuit. As such, these vehicles fail to conform to the requirements of Federal Motor Vehicle Safety Standard, No. 104, "Windshield Wiping and Washing Systems."

    Remedy: Toyota will notify owners, and dealers will replace the wiper switch assembly, free of charge. The recall began on November 8, 2013. Owners may contact Toyota at 1-800-331-4331.

Lift / jack points

Use OEM-designated pinch-weld / rocker lift points only. The HV pack is in the trunk (not underfloor), so the underbody is conventional — but still avoid jacking or piercing anything orange or the trunk-mounted pack from below.

Fluid hazards

Coolant: Engine coolant is conventional glycol. HV pack is air-cooled (no pack coolant loop).

Electrolyte color: Alkaline mixture of potassium and sodium hydroxide (caustic, pH ~13.5) — corrosive to skin/eyes; normally absorbed in the cell plates so it does not freely spill. (NiMH, not Li-ion.) Per OEM ERG.

If burning, toxic vapors:

  • Caustic/alkaline electrolyte mist (potassium and sodium hydroxide, pH ~13.5) if the pack is breached
  • Carbon monoxide and general combustion products (vehicle fire)

Firefighting

Show firefighting details — Water (large volume) to cool. OEM ERG: "Water has been proven to be a suitable extinguishing agent"; flood with "copious amounts of water at a safe distance" to cool adjacent NiMH modules below ignition temperature. NOTE (OEM ERG): on THIS Camry, flooding the SEALED HV battery pack directly is NOT recommended — the case design/location prevents applying water safely through the vent openings, so the incident commander may "allow the HV battery pack to burn itself out." Never breach or remove the HV battery cover, including during fire.
